A PCB copy service from a single board sample allows clients to obtain a fully functional replica of a circuit board using only one physical unit as the source. This is particularly valuable when no documentation, Gerber files, or Bill of Materials exists. The single sample becomes the master reference from which all design data is recovered. The process is meticulous and requires both technical skill and specialized equipment.
The first step is highresolution scanning and imaging of the board. Engineers capture the top and bottom copper layers, silkscreen, solder mask, and drill locations. For multilayer boards, the sample may need to be carefully delayered, or nondestructive methods such as Xray and CT scanning may be used to inspect internal layers. Each layer is then digitized and converted into a CAD format. Component markings are recorded, and where markings are illegible, electrical testing is used to identify values and pinouts.
Once the layout is reconstructed, a schematic is generated by tracing connections between components. This schematic serves as the foundation for the Bill of Materials and for verifying the design against the original. Engineers then produce Gerber files, drill files, and assembly drawings. A prototype board is fabricated and populated, and it is tested side by side with the original sample to ensure identical behavior.
The singlesample approach is ideal for legacy hardware, aftermarket electronics, and rare equipment where only one working board is available. It minimizes risk because the original board is preserved whenever possible, and all derived data is validated against it. The result is a complete manufacturing package that can be used for repeated production runs, ensuring a longterm supply of compatible boards.
